Thesis Title: Investigation and application of thermal spray coatings at Moomba Benfield Trains

Thesis synopsis: For over 40 years, the Benfield Process has been used to produce sweet gas by removing CO2 and H2S from the raw gas at Moomba Benfield Trains. Corrosion taken place at the pressure equipment exposed to the Benfield solution is causing unscheduled downtime and production losses. A research was carried out to define the corrosion mechanism and the root causes that might have been involved. The research concluded that corrosion occurs when the Benfield solution does not meet the defined operation conditions and recommended surface treatment to deal with the issues. The aim of this research is to investigate and propose a corrosion resistant coating as a durable solution which prevents the corrosion risk to the integrity of the structure. Various technologies are being explored and ranked to find out the most effective and feasible solution, and to provide guidance on how the solution should be implemented. Various coatings will be exposed to the Benfield solution as well as the Moomba Benfield Trains operational condition to determine the corrosion mechanisms taking place and durability of each coating under such a condition.

Hoda Adelkhah is a SEAM Associate Investigator working on the ‘Maintenance and repair of ageing infrastructure in remote Australian locations’ project with Professor Nikki Stanford at University of South Australia. Hoda holds a bachelor’s degree in Materials Engineering during which she conducted research on nano wear resistant coatings. As a Materials Engineer and a member of Engineers Australia, Hoda has performed variety of QC/QA, testing and investigation activities which has led to improvement solutions and recommendations. In many cases, she was assigned to failure analysis projects to investigate the causes of the failure, and then to recommend solutions to improve the systems and to avoid further failures. Selected failure analysis projects include: Failure Analysis of Cast Iron Paper Mill Dryer; Reverse Engineering of Ni-Resist Cast; Failure Analysis of Hadfield Alloys; Defect and imperfection analysis of cast iron parts of engine cylinders; Investigation of reinforcement bars fracture causes. Hoda has several years of experience working in materials laboratories where she gained experience in operating various laboratory equipment including Optical Microscope, Stereo Microscope, ElectroEtch, Fixed & Portable Hardness Tester, Portable Field Metallography, XRF, etc.

Supervisors: Professor Harpreet Singh (IIT Ropar) and Distinguished Professor Christopher Berndt (Swinburne)

Thesis title: Development of Innovative Waste Utilization Methodologies for Material Removal Processes

Thesis synopsis: The focus of the doctoral research is directed towards the development and investigation of some technologies to tackle the problem of such scarp. Manufacturing industries face problems concerning scrap from machining operations such as drilling, grinding and cutting. Current studies are inventing innovative approaches to tackle machine waste in an economic way; for example, to develop micrometer-sized powders or manufacturing processes for coatings and 3D printing technologies. Management of industrial waste can significantly increase production efficiency, making the process both economically viable and environmentally friendly. The use of waste is an area of major concern for manufacturing industries where the required parts are machined to customized dimensions, which results in the generation of machine scrap; for example, chips and swarf. This research will address one of the critical concerns of industry: that is, the use of manufacturing scrap. These research will also focus on process optimization by means of parametric analysis of the machined surface quality, drilled hole positional accuracy, machining power consumption, and tool wear analysis. The recycling of industrial waste is an open problem for many industries.

Malkeet focuses on solving problems related to scrap and waste with innovative concepts to fabricate a new class of scrap-based products in the form of metal powders, coatings, and 3D-printed parts.

Malkeet Singh is currently enrolled as a partnered PhD. student at Indian Institute of Technology Ropar, India and Swinburne University of Technology. He completed his BTech (Mechanical Engineering) from Punjab Technical University Jalandhar, Punjab (2013) and MTech (Thermal Engineering) from Beant College of Engineering and Technology Gurdaspur, Punjab (2015). His research area involves advanced study on manufacturing, surface engineering and sustainable manufacturing.

Malkeet has published two patents in USPTO (US/16/540,736), (US/16/352,331) along with two patents under processing in IPO (INDIA/201923001267), (INDIA/201811029355). He has recently been awarded Prestigious Fellowship i.e. “Newton Bhabha Scheme” 2020 (will be held at Cardiff University UK). He has been selected to attend the “Global Young Scientists Summit” 2020 organized by the National Research Foundation, Prime Minister’s Office, Singapore. His project has been selected in “Initiative for Research & Innovation in Science” (IRIS) in STEM” (Indo-US Science and Technology) National Science Fair (2018). Malkeet completed the national sponsored project as a senior research fellow at IIT Ropar with funding from Aeronautics Research & Development Board (INDIA).
Thesis title: Exploring High Entropy Alloys for Bond Coat Applications

Thesis synopsis: High entropy alloys (HEAs) are a recently developed category of materials which are based on multiple principal elements, unlike single-element based conventional alloys. Several alloy compositions have been reported to exhibit excellent chemical and mechanical properties in HEA literature. There is potential to translate these advantageous properties to surface engineering, as thermal sprayed HEA coatings. One prospective application is as high temperature oxidation resistant bond coats, employed as a part of thermal barrier coatings for turbine blades in jet engines. The concept of this thesis is to explore the materials hyperspace offered by HEAs for novel compositions that can match or outperform traditional bond coat materials such as MCrAlY and aluminides. To this end, members of the Al-Cr-Fe-Co-Ni family of HEAs have been investigated for their phase formation and oxidation properties in the bulk form. Selected best performing alloys have further been studied as thermal sprayed coatings as a part of an HEA-based thermal barrier coating.

Ameey Anupam is a joint PhD Candidate with Swinburne University of Technology and the Indian Institute of Technology Madras, she is also a Research Fellow with SEAM. Ameey completed her Bachelors of Technology with Honours in metallurgical and materials engineering from the National Institute of Technology Jamshedpur, India. Her research is focussed on developing thermal sprayed high entropy alloy coatings for high temperature applications and decoding the science governing them.
